I've had this exact issue, it was the bush's (not brushes) at each end of the shaft, cost less than $10 and was a fairly simple task to replace them.

If the centre diff is binding an oil change wont help as it's caused by a blown viscous coupling.

I believe it's about $1,500 for a new centre diff, not sure if you can just replace the coupling, mine was done by the dealer pre-purchase.

Keep in mind alternators rarely provide full charge when the engine is idling, see what results you get at 1,500-2,000rpm.

Toyota rims have a greater offset, making them stick out further and likely requiring flares.

From memory Ford Courier, Nissan and maybe Pajero rims have a much smaller offset which should be more likely to sit inside the guards.

A bit late now but wouldn't it have been easier to adapt a side draft weber/stromburg/etc?

Considering it's only a 1.6L and there's plenty of tried and true configurations for toyota's/datsun's/etc of similar capacity

Food for thought, or plan B in case this all goes horribly wrong ;)

You will probably find it just needs new bushes on the shaft (sleeve bearing style bushes, NOT contactor style brushes), from memory cost me $12 and an hour of my time, but that was a few years ago.

In the diag, 87a refers to the top relay contact not connected to anything, in theory it "shouldn't" effect anything they way you have it.... 87a = Normally Closed Contact 87= Normally Open Contact Glad to hear it works and even better that it does what you wanted, what's the next challenge ;) Jordan.
